I've got a Conn 5J tuba in and one of the pistons is out-of-round and
slightly bent. The piston measures 1.0442" and the casing measures
1.046". The Ferree's catalog says Conn tubas should be 1.048. Is the
Conn 5J just an odd size or did Ferree's mismeasure?

If it hasn't been replated and refitted, they should all be about same. How does it compare to the others.
Last
time I ordered a sleeve from Ferree's, I specified the piston size
instead of make/model. Alternatively, make one on a lathe to fit a good
piston on the horn.

Yes, all valves and all pistons measure the same size.
